howdy soon to start building up a new engine, however my current engine has a craked head (filled with 'chemi-weld') just wondering if there is a way of avoiding this when i build up my next one???

Well if you use an AU headgasket, dont run the engine dry of coolant, keep temperatures normal, change the oil regulary, and dont stress the motor with huge compression and wild cam, then is no reaosn for it to crack in the first place ather then bad luck.

hmmm, i too thought it was just bad luck, however EVERY mechanic i rang said 'ahh, another one. common fault on fords.'

As said the AU has basically fixed the problem with a steel head gasket and better head bolts.

that only stops the headgasket from blowing easily (it can still leak too). it doesnt stop the head from cracking.

cracked head used to be a common thing on the old 4.1 crossflow.

but not realy that common on the E engines.
the only thing that would cause it would be over heating, someone putting room temp water into a hot engine or just bad luck with a head that might not have been cast quite right....

because of that most places like Repco only sell the AU head gaskets now as they fit the earlier 4.0L I6's too.

i know this has all been covered in the above posts but i thought i would just add my bit. as far as i know the fault wit e series heads was not really the gasket but the head bolts. by the end of the el this was fixed. they crack and cause the head to warp. also any alloy head that doesn't have coolant running through it is going to corrode after continued use. i also know a guy that welds up the front water channels/holes when running car on gas?? not sure if anyone else has come accross this.

IT'S BLOODY SIMPLE, ALLOY OR PLASTIC TANKS, ALLOY TUBES & FINS, KEEP THE AIRFLOW CLEAN!

some head companies add a fitting to the back right hand side of the head (into the water jacket )and connect it back to the hose from the header tank to the thermostat housing. this is supposed to remove 'hot' spots. I know of 1 head company that will void a warranty if this bypass is not fitted.
