You have to remove the chain tensioner mate, that's the only way out of it.
Remove the power steering pump and down the side of the block below the head you'll see the tensioner, it has 2 holes in it (Much like the nut off an angle grinder) and has a bolt through the middle of it.

Once you take that out, lift the gear onto the camshaft.

The next part is hard to explain, but remove the bolt out of the large cylinder, there's a filter in there so make sure you clean it.
You'll see the piston inside takes an allen key in the end on it, twist it all the way in to compress it as it's spring loaded.
Fit it back into the cylinder without putting the center bolt back in, screw it into the block and tighten it, then get the allen key into the centre and release the tension on the spring which will then push out onto the timing chain.
Once you do that you screw the centre bolt back into the cylinder and you're done.

Now that is the proper way of doing it, some guys will tell you just to loosen the thing until you have enough slack to get the gear back on, it's upto you but i recommend removing it, cleaning it and resetting it properly.

well, when I did it, I was supposed to remove the outer nut but the whole thing actually came out, I didn't know there were 2 parts. It would have to be the most confusing thing i've had to do on the car. The gregories manual still couldn't give me the clear picture of how it worked, nor could I tell if when I put it back in, it was tensioned properly. GT_bob a while ago sent me a detailed picture and description of it but I can't find the email, maybe pm him. Just a warning, when pulled apart, its very small but there are like 7 pieces in it.

I had a massive leak from there the other day ... had to remove the tensioner myself ... I just got a replacement tensioner from Ford though ... just for the hell of it ... all seperate.

Also helps to have the tool to remove it as well :D

How does that tensioner work? I can't make sense of it. I know oil pressure pushes it tight but does it slack up again once the oil pressure is removed?

No it doesn't slack, it's spring loaded for one and works on a ratchet type system.
That's why when you remove the gear and let it slack it pops out and you have to remove and reset it.

it's sounds difficult by description but once u have it out and seewhat u have to do it's simple.

for those that dont reset the tensioner and force the cam pulley back on or only undo it till the pulley is back on, they have never seen the chain snap or the front of the distributor/oil pump driveshaft shear off.

it takes 10-15 minutes and it's disturbing to know that there are ppl who shortcut it

TaraHymen- from what you said, on a cam install the tensioner has to be reset?

yeah everytime u undo the front cam bolt and remove the pulley from the cam. the tensioner has a ratchet detent system(u can see it when it's out) to prevent the chain going slack. if u take the pulley off and the tensioner clicks over another notch then the timing chain will be too tight. it wont do it always but if it does u could have some grief.

as i said before 15 minutes for piece of mind's sake doesnt hurt.

Well put Tara, and yes it's not something to take a short cut on, it's a hard thing to describe but very easy in practice.

If i have a second person here when doing a cam i get them to keep pressure up on the top gear, then i quickly remove cam and throw the new one in without having to do tensioner lol... But if the tensioner pushes out at all then it's reset time.
