When I turn on aircon on this car - point it to the front only position where it comes straight to your face - it just comes out of the very front/wind screen demister vents instead. Has anyone come across this?

Scorpion is right. It sounds like a vacuum leak. The screen demister is where the air will come out if the vent controller has no vacuum.

Is the vaccuum line under the bonnet for the actuator actually hooked up?
