I've the Boss 290 and plan on making a few changes, out of the following items what would give me the most gain in HP?

Headers
CATS
Larger Throttle Body
Throttle Body Spacer
K&N Filter
Thermostat
Flash Tuner - Performance Tune

If I were to make all the above mods, what sort of HP can I expect at the flywheel?

I'd hazard a guess at around the mid to high 300kw's flywheel of course.

Flash tuner would give you the most gain.
I would go for headers and exhaust system to evacuate those nasty gases that rob horsepower.

I would go, CAI, K&N filter, headers, decent zorst, then a Custom tune, then of course u could install U/D pulleys. Is always good to get the Cold air in and gases out faster, then go for custom tune, cause then the guys have something to work with.

yeah the underdrive pulleys do well for the boss, afaik.
the exhaust and flash tuner will do wonders.

the larger throttle body will give you about 3-5kw at the rears the helix spacer about 7kw atr the tune depending on who does it about 15-25kw atr the cats will improve performance by allowing the engine to get rid of the exhaust fumes quicker as long as you upgrade you exhaust to a 2 1/2 inch manta or something simalar as the factory exhaust is very restrictive as for the headers the boss 290 already has them so you dont need to change those and the thermo wont give you any kw increase it will just reduce the running temp of the engine you can get 83 deg thermostats for them as they come with a 93deg thermo from the factory and by the time this opens to start cooling the engine is already at 103deg not good
i have a ba xr8 and run and 83deg themostat with a stage colder plug and it runs very good the plugs are an iridum plug and they are worth between $19 and $27 dollars each the filter would be better with a c.a.i kit as you will see about 12-17 kw atr

OK lets assume I go with all the bolt on mods mentioned and a tune, what sort of HP and or KW can I expect

Id say not that much more hp at all.

Probably 30kw max. The bastard doesnt rev.

A mate of mine went the whole hog with his XR8 Boss. even diff gears. Then he ran a 13.8??

not slow but not anything to be pulling you belt buckle up.

Considering the cash he spent. probably do low 14 stock

they have been able to extract about 270 to 280 kw at the rears with all the mods and a custom tune that includes injectors and everything i have menioned if your after quick quarter mile times u can get a hi stall from a place call blue power racing on the east coast they have developed a hi stall for the boss engine otherwise a race set of underdrives is the cheaper wayout the boss engine if held at 3000rpm for to long will go into a protective labour mode but they have over come this problem and edited the soft ware thus they can use a histall and do away with the underdrive kit if your going the hole hog invest in a new billet steel oil pump gears bptmotorsport sell and fit these as the factory oil pump is very weak and u will end up with big problems. the tune alone will give you around 20 to25kwatr plus all the other bolt ons so you could end up with at least 225 to 250kw atr

Dont bet on it. Ford have a funny way of workin out kw. Also I bet those numbers are Dyno Dynamics shootout (s**t) mode.

Yeah Ford use a European way of figuring out power.
I would still bet the Boss 290 would be pushing out 220rwkw stock
With those mods, he would more than likely get 270rwkw.

most, if not all aussie built cars kw's are measured at the flywheel, BUT when holden do they're measurements they don't have air filters, belt driven auxileries connected, and also use the higher average figures, not the average.
Ford used to give at the wheels figures on the "special" GT falcons like the HO 3 etc, which actually had 380-90hp at the flywheel depending if it was a hand built "blueprinted" engine
The BA XR8 has between 208-215rwkw
and the GT has another 20rwkw
