Ok... when i hit the key the starter is struggling, after maybe 3 seconds smoke is coming off it... Took the sparkplugs out of the engine thinking it mighta been too tight and it did make a difference but not much... Engine was taken out 6mths ago and starter was fine back then. Engine just had cometic gaskets installed, and auto / converter etc bolted back on and reinstalled in the bay? Any suggestions?

Is it turning over at all?
Can you turn it over by hand?
Sounds like something is stuck.

sure the converters in the auto properly? if its not all the way in, it can jam on the pump gears causing that problem.

Have you tried a socket and bar on the harmonic balancer bolt and turn the motor by hand?

the starter does turn....but slowly and is struggling. I just upgraded the earth...i have one battery cable bolted to my block and the other end to my chassis rail, its been done properly... do i need more? and if it was an earthing issue, would the starter smoke after 3 seconds?

Easy, Remove the starter and bench test it.
Ive seen this issue before and it does happen that the windings in the starter breakdown suddenly. Especially if its been moist and not dryed by engine bay heat.

For 150 dollars I would slap in a new starter and give it a spin. Guarantee it will turn over and start.
Normally if a engine has seized when the starter engages it will dis-engage because the Ampers needed cant be provided and you will experiance the CLACKING noise of a flat battery.

Best way to test for jammed gearbox put it in netural and try to turn by hand with no sparkplugs in. you should beable to turn it over.

Hahaha...stuff the neighbours :P they can hear the whirring and clacking of your car. I'm sure after a while of trying to start the car, the neighbours were hoping the engine would start so that you would stop fiddling with it HAHAHA..

good on you for getting it working again =D

phong =P~
