im guessing the clutch packs start slipping and burn them selvs out

I have the factory 3.45 LSD in my EF, and it's OK, but not quite enough to overcome the tall first gear of the BTR. Rather than go for a higher diff ratio, I had my stock torque convertor hi-stalled to 2900rpm (under $300 excl removal & installation) - and it really wakes the beast up. Snaps straight into the power band (cam is one step hotter than the XR6). Plus, lock-up still works as normal, so fuel economy on the highway is unaffected.

What causes them to break is box flex. When you get box flex due to high amounts of torque it increases the clearances between gears and ends up causing chipping and fracturing of the gears, then KABOOM.

Its the same as the t5 boxes. Weak aluminium.

Mate in regards to the btr box flexing and causing issues i haven't heard this before.
I have heard that the t5's flex and this causes third to hit the housing and cause hell. I have been told the biggest problem with the btr's is cooling and oil flow. also another big issue with the 4 speed is the radiator splitting internally and mixing coolant with your atf.

I'm running the BTR97LE in my EL and it's currently pushing 220+rwkw. The box is stock and mechanically unmodified. I do however have my v500 controlling the BTR so the box is correctly programmed to cope with the extra power & torque and it's still functioning fine with all the abuse I give it daily. I guess what I'm saying is that while the BTR can always be mechanically modified to cope with lots more grunt, just programming it correctly allows it to function far better than OEM factory programming does, preventing any unnecessary strain on the BTR.

Sorry, i meant that is what happens with the t5, but i assume with the same casing construction material you would see some similar results?
