The gearbox makes a bit of a clank sound on accelerating and decelerating and while changing gears. It's very noticable when you jab at the accelerator very briefly while cruising, it will make the clank noise and jerk about a bit. I've noticed that in gear the tailshaft has a bit of movement inside the end of the gearbox and if you move it it makes the same sort of clank sound. I'l be pulling the gearbox out soon anyway so just wondering if anyone could give me a heads up of what might cause this movement in the t5 output shaft?

New Bearings and re-shimming should tighten some slack, problem is when you run on worn bearings the teeth have less to mate on and wear even easier. Check the movement in 4th gear, if its sloppy then input shaft needs more preload shims Bare in mind you shouldn't slap more shims in for a fix, chances are the rear bearing is shot too leaving a few thou offset.

how much would bearings set me back? or isn't that realy a DIY job...

Well the uni's and tailshaft are fine, i put a spare yoke in the gearbox and it still moved. Strangely today, i tried to move it in 1st gear and it wouldn't budge. But after changing in to 2nd, it had movement, and changing back into first it now had movement too. I have no idea what the bush is like, guess i'l have a look when it's out.

With your spare yoke, put it in the ar5e of the box, and see how much movement it has up and down. It should very little. If it moves a fair bit, the bush is worn out.

A little update as i pulled the gearbox out of the car. There is no play on the output shaft, so i assume the bush is all good. The 'clanking' noise is coming from the front section of the gearbox (not the extension housing). It makes a quiter noise when is neutral and turning the input and output shaft together, and is louder when the box is in gear. The input shaft also has some play sideways and up down (or whatever angle in the cirlce). Any ideas what this means now?
