Ok here is what I did, with the assistance of my mate Todd, my brothers "El cheapo" arc welder and fordmods suggestions I braved the welding job. First up Todd welded a perfect lump on top of the bolt to allow more to weld the nut on. Then some time passed and Todd went home. Then I braved the welding of the nut, and it looked good, a big old nut that my brother most probably needed for sumwer on his car, glowing red on my block. Then sum time passes, complete with much tension while the nut and snapped head bolt cool. Then finally to undo the bolt, a find the right spanner, a 19mm and i turn the bolt. Thanks for all your help guys, I might make it back on the road yet.

thats it dude! easy as pie!
i work on flameproof stuff for underground coal mining and we get bolts breaking off in the holes in electric motors and thats wat we do all the time.

Good work mate...good to see you`re not too shy at having a crack at it. is it me, or are there a few headbolts snapping ATM...?this must be the 5th in 2 weeks between here and another forum. are Eseries headbolts that bad? do they stretch when being initially torqued or something? I only generally play with Xseries stuff so no idea...I`ve only busted sockets and a bar( believe it!!!) and tore a few knuckles apart myself

Gab This is what I did ... quicker and easier ... especially when the bolt were seized in and and the bolt heads were rounding ... stuffed sockets and also snapping others as well. In the end ... I just swapped the bloody motor for one with 60,000km on it (instead of 200,000km).

You dont need to get brand name tools, just get good ones. Impact sockets are cheap, will never break and will never round a bolt
The downside of them is that they are chunky so you wont get them to fit onto all bolts.

Impact sockets are cheap, will never break and will never round a bolt my mates head servicing job uses impact sockets to pull heads off and a 30 inch breaker bar,no problems.they do 10-20 heads a week-fords -plus the rest of the cars.those bolts crack like all hell, im surprised more dont break,use a thread sealer-rubberised coating to stop corrosion on bottom of threads in water jackets-gm and ford blocks. any impact is stronger than the sockets in sets,as they have only one hex. to drive on.

The downside of them is that they are chunky so you wont get them to fit onto all bolts. A guy at my old work got a set of 8 impact sockets for $11 and uses them on a double impact gun every day and they are still going strong 2 years later.

got a set of impacts for $15 from super s**t auto did the trick on my head and you can tell that they will stand up to more than standard sockets cheap or expensive!!!

WHen we did the heads on the 5.0, i snapped one of the bots on the timing cover/ water pump. SO to get it off, we removed the timing cover, then welded a nut to the bolt, and heated the bock with an oxy, came out in less than 10 mins
