my cooler piping is approx 2.5" all the way around. i am thinking that i will run a cooler with fin size 450x300x76 so should i match the cooler inlet/outlets with the piping and have them all 2.5" or is there a benifit or disadvantage to having the cooler in/outs at 3"?

3" inlet/outlets would have better maximum flow potential. Easy enough to get size adapters.

will there be a pressure drop problem or wont this have an effect?

How much power are you chasing? Large diameter pipes will give a higher power ceiling but will make it slightly laggy.

i've got 2.5" piping and 3" in and out on the cooler.
just used silicone adapters to join em up. gives you the option to go 3" later if you wanted, and i don't think the inlet/outlet size is gunna make much of a pressure drop.

I went from 2.5" to 3" piping all the way around and it made a big difference.
Definately worth doing.

I read a while back the general rule was:
turbo/charger to cooler: same size as turbo/charger outlet cooler to intake: same size as intake 3" piping isn't really necessary unless you are pumping some decent boost through it (as I'm sure pyoray was when he upsized), otherwise as EFFalcon said, it will just be more laggy.

well at least to start with my exhaust will be a straight through 2.5" and i dont want laggy boost so maybe 2.5" is the go. i am chasing probably a 150-170rwkw with high torque using an R33 turbo (to3). the gas mixer im using has a 3" in/out so from ther to the throttle body will be 3" so maybe 2.5" for the rest?

3" outlet from I/C as air is more denser, 2 1/2 is ok from turbo to i/c over short length...
I guess up to 300 rwkw atleast...
